Many engineers encounter unexpected fuse failures in field projects: fuses blow under normal working conditions, or over‑heating occurs under continuous load, even though the nominal current matches the design requirement. Most of these problems stem from ignoring fuse derating.

Derating means selecting a fuse whose rated current is higher than the continuous operating current of the circuit. It leaves safety margin for high‑temperature environment, pulse current, cyclic load and aging components. For high‑speed DC fuses used in EV, battery energy‑storage system and charging pile, derating cannot be omitted, and it also needs to comply with UL248‑13 industry specification.

Why DC Fuse Derating Is Mandatory for New‑Energy Projects

1.Ambient temperature impact

Fuse rated‑current value is tested under 25℃ reference temperature. When devices work inside battery cabinet or vehicle power compartment, ambient temperature often reaches 50‑70℃. High temperature reduces fuse element’s carrying capacity. Without derating, the fuse element will suffer accelerated aging and nuisance blowing.

2.Repetitive pulse & cyclic load

Energy‑storage inverters, EV motor drives produce frequent current surges. Repeated pulse shocks fatigue the fuse metal element. Even if each surge does not hit short‑circuit threshold, cumulative fatigue will cause early failure. Reasonable derating improves anti‑fatigue performance.

3.Poor heat‑dissipation condition

Compact cabinet layout, dense wiring and sealed enclosure weaken heat dissipation. Continuous operating heat accumulates on fuse body, raising internal element temperature. Derating lowers actual load ratio and controls temperature‑rise within safe range.

4.Long‑term aging consideration

Fuse metal element will gradually age after long‑time operation. Appropriate derating reserves margin for component aging, extending service life of protection loop.

Recommended Derating Ratio (Follow UL248‑13 Standard)

Note: These are general field reference values; final selection shall refer to official fuse datasheet.
Normal indoor cabinet, ambient ≤40℃: Continuous working current ≤70% of fuse rated current
Sealed cabinet / vehicle compartment, ambient 40‑60℃: Continuous working current ≤60% of fuse rated current

High‑temperature environment above 60℃: Continuous working current ≤50% of fuse rated current
Calculation example:

If your circuit continuous operating current is 200A, working inside sealed energy‑storage cabinet with ambient temperature 55℃.

Target operating ratio 60% → Fuse rated current ≥ 200 ÷ 0.6 ≈ 333A. You should pick standard 350A DC high‑speed fuse, not 250A fuse.

Common mistake: Many designers directly pick 250A fuse for 200A continuous load. Under high cabinet temperature, the fuse will blow randomly without short‑circuit fault.

Common Mis‑takes When Applying Derating

1: Only look at short‑circuit breaking capacity and ignore continuous derating

Breaking rating defines the ability to cut huge short‑circuit fault current. Derating targets daily continuous working. A fuse with excellent breaking performance can still fail early if running close to full rated current all day long.

2: Apply AC fuse derating rule to DC high‑speed fuse

AC fuse derating experience cannot copy to EV/ESS DC fuses. DC arc quenching, element material and thermal characteristics are completely different. Always follow UL248‑13 DC fuse specification.

3: Over‑derating

Too large safety margin is also risky. If fuse rated‑current is far higher than actual circuit requirement, the fuse cannot respond timely when moderate over‑current happens, losing protection for battery and power modules. Derating is to reserve reasonable margin, not blindly pick maximum current specification.

Practical Selection Workflow for DC Fuse

1.Confirm maximum continuous operating DC current of your circuit.
2.Confirm real‑world working ambient temperature and cabinet heat‑dissipation level.
3.Apply corresponding derating coefficient to calculate minimum required fuse rated‑current.
4.Select nearest standard fuse specification (50A‑650A common DC high‑speed fuse series).
5.Verify rated DC voltage (1000Vdc /1500Vdc matches system voltage).
6.Check I²‑t characteristic to coordinate with battery BMS and other protection components.
7.Reference UL248‑13 datasheet for temperature‑rise parameter.

Conclusion

Derating is not an optional suggestion, but necessary engineering practice for EV and energy‑storage DC fuse protection. Reasonable derating balances anti‑fatigue performance, thermal stability and protection sensitivity, avoiding nuisance blowing and thermal risk. When selecting high‑speed DC fuses, combine real site temperature, load characteristic and UL248‑13 standard, do not only match nominal operating current.

If you need, EssFuse provides UL248‑13 certified DC high‑speed fuses ranging from 50A‑650A for energy‑storage, electric‑vehicle and charging‑pile applications.
